Just to follow up on this, the sound came back on my trip and worried me half to death. Finally got the front end apart today and the sound was coming from... the dust seal. It had gotten loose and was rubbing and chattering. Sounded AWFUL. In the "later stages" the sound only happened when it got warm.

New 5.38 gears, wheel bearings, u-joints and ball joints going on now!

Sorry for the dumb question, but what and where is the dust seal?

It's a metal ring that goes under yoke (and the pinion nut).
