You are correct there is no way to mount the bolt from the inside. I still drilled and taped the outside to a 3/8 bolt. Picking up my brackets tomorrow and I'll try and wire it all up this weekend if the weather permits.

What gauge are you guys running for the power? 10 awg? or something smaller towards 14.

the wind noise has nothing really to do with the placement of the bar. You're putting a 52"x2" piece of flat surface on something moving at 50-60-70 mph. It's going to make some noise. No special mount will fix that unfortunately. In comparison, it's probably much quieter than the jeep as far as wind noise. It's just something you're not used to.

I shaved the bolt head down to half and it fit on there with a lock washer

No, I thought about it but figured it would cause more issues when resealing. All I did was measure how thick the material was and put a piece of tape on the drill bit. I went deeper then the stock hole and from my crude calculation there is probably 2mm or so left so there is still material there to help any moisture from seeping in through there.

Here is a crappy picture of it, the shine on the 3/8th bolt really takes away from how much larger it is then what came with it. There was no way I was going to mount it with the bolts that were supplied. The light bar is pretty heavy. They are way too tiny to put up to the stresses involved of any kind of prolonged use. Another Jeeper earlier in this thread already had his bolt sheered off.

Go all the way threw, theres no strength gained there.
1. Drill hole
2. Re thread hole to larger bolt size
3. Get bolt and locking washer on (shave ass of bolt down if needed
4. Re install plate
5. I put a rubber insulator on mine but not needed
6. Washer and a lock nut.

I drilled mine all the way through, shave the head of a bolt down to 1/8th, covered the bolt head with JB weld. when that dried I filled the hole with JB weld.
I put one of those little star washers on top of the JB weld. To take up the extra space between the mounts I put a nut and a star washer on each side tighten it up real good when the JB weld was dried. The nut will take up the extra space between the bracket and light. I had a 1/4" on each side between the mount and light.

Unless u have tried the many locations, then u can't speak for actual experience. I just posted 2 pages ago on the three locations. And what I said was when it was mounted to the roof rack which is mounted 2.5" above the roof, there is NO WIND NOISE. Only whistle. Once I put door trim on the fins, the whistle died too. So the whole issue of wind noise has everything to do with location. U are correct about placing a flat surface in the wind, but location makes a huge difference how the wind reacts passing behind and around it. So yes. Location plays a very serious role. Windshield mounted, good luck getting it to be quite.

I used 12awg with no issues.
