We drilled the holes in three steps (1/4", 3/16, 1/2"). From the point that we rolled it in to the shop to the time that we were ready for welding took two of us about 4-5 hours on Saturday night. Sunday morning I realized I forgot the final step on three holes then I broke my right-angled air drill on the second to the last hole. Luckily a regular air drill was able to get into the spots needed to finish the last couple.
We had a couple of JK's in getting welded on so welding took one guy (the rest of us standing around for moral support) about 4 hours (I think) doing the whole weld / cool / weld / cool type of thing. We also had fun with old circuit breakers popping during the welding so we ended up replacing those too.
All in all I'm really glad I did it vs. paying someone to do it. I was able to watch a professional welder do his thing and learned how to tear apart and put back together my front axle.

Not if you go buy the black gorilla lugs from quadratec or other place. I've rotates my plasti-dip'd stock wheels 3 times since I did it and the area around the lugs looks fine. Black lugs makes a big difference in my opinion.

I couldn't remember so I looked last night. My passenger spring is probably 1/16th of an inch away from the spring. My driver side spring is touching the gusset. Not sure if that's how it's supposed to be but that's how mine is.
