biggest tire for a dana 30
You can break an axle running a 30" tire if you pin your ears back and drive like a hillbilly.
You're going to get a wide variety of answers here, but if you do some real research into the matter, you'll come away with the view that it's best not to go beyond 33s with a Dana 30.
Guys here on the board run 35s all the time and many tend to have no problem with that combination, but I for one have always wanted to leave a little in reserve if you catch my drift.
So while a gusseted and trussed Dana 30 with chromo shafts would be an acceptable alternative platform for 35" rubber, were I to make that sort of financial commitment, I'd be shopping a Dana 44 instead.

35's are the popular limit. Gussets are reccommended.....A lot of members are running 35's and it will be my choice as well when the time comes. Since Mopar decided to double the cost the the front dana44, I'll be saving for a 60 before moving up from 35's way down the road.

It really depends on how you drive and where you drive. If you never leave the street and make a couple simple, cheap upgrades to the D0 you will be fine. If you go rock crawling, but your idea of a crawl is tires smoking and engine at 7k RPM until you get traction... then I would say good luck on donuts. There is no definate answer to the question.
I can tell you that many have had failure at the u-joints at the stub shafts. Most speculate that it is from the caps twisting and coming off, causing a break in the ears. I did this to mine:

bigblue, digging up an old thread, but I have two questions. Did this seem to remedy the problem (what size tire you running)? And how difficult was it to have those tack-welds done? I'd think you would have compromised the grease or needle bearings?

you can run 35s just fine on a stock d30... you just cant wheel retarded.... even on a built 30 you have to go easy on the skinny
