I agree! Tape it with masking tape(wide enough to protect the surface from the saw), draw a line where you want to cut, score it with a knife, and then cut it just outside of your scored line. I would use a fine tooth blade on a sabre saw (jig saw) preferably one with variable speed so you can go as slow as you need. Then I would take a belt sander belt wrapped around a block of wood and grind it to your line. (Don't use a power tool for this as you will develop too much heat and make a mess of things.)Maybe start with a rough belt and finish with a finer one.

Lastly, I might try a quick wisping of the edge with a torch to then smooth out your grinding lines. I would practice this on the cut-off piece first to see how it goes.

Oh, I would do all of this with the bumper off of the vehicle.

I'm a fan of the stubby bumper look. I'm waiting for the PJ stubby with lights and room for a winch. Hipper's Jeep pictured is one bad lookin' dog.

Ok ive been thinkin about this a bit. I agree no power tools. First I wouldn't cut it right to the crush can line. I would probably go an inch off of the crush can. Then use masking tape to get the right line, then score the line with a utility knife, then use a hack saw (the small kind that just hold one end of the blade), then sand with a fine grit, then to top it off I think I would find a material like what they use for jeep door edge guard which can be glued and press fit over the cut to form an almost factory job.

Ok I learned three more things. On the front bumper if you cut within 8" or so of the crush can you also have to cut through a psuedo steel bumper. If you cut only 10" or so off each side you will cut just plastic. (not an issue on rear bumper its all plastic, but would have to remove bolted on metal supports)Also, I have a feelin the blow mold bumper is hollow, meaning if you cut it you will have what would look similiar to a slice of an empty calzone. Lastly, The plastic remaining will be approximately .5" thick so my idea of using door edge molding will not work but something similiar of a thicker degree would and cover the empty space inside the bumper.

I think the peiece you are referring to is a tough ABS plastic. Not even aluminum that thick would flex when you pushed against the end of it. I pulled my air dam off today, and started looking at the possibility of stubbifying the stock bumper.
