The alloy usa ball joints don't clear with rvc axles. The top of the lower ball joint sit to high hitting the boot. I heard its the same problem with dynatrac, I heard of people gringing on them to fit. As far as I know the synergy ball joints clear with rvc's with no modifications. These's a whole thread on it on jko forum. Your axle will move slightly when you turn especially the longer one. I read that when installed with the usa balljoints the boot would touch the lower balljoint, the clearance you saw was probably due to the wear

Could the C be flexing enough to cause it to hit the RCV boots even with though they aren't Dynatracs? Or maybe the BJ's not be seated all the way on the bottom set? There is a Gap between the BJ and the RCV boot and they look seated well. I was told they were replaced fairly recently before I bought the jeep though and while I drove it from North Carolina to Alabama I havent put significant mileage on it.

On a side note, when I pulled the RCV shafts today I had dirt in my axle tubes and there was no outer seal at all. Is this normal. thoughts and ideas?
It could be your Cs flexing some or maybe adjusting your steering stops would keep it from turning too sharp and thus causing the boots to rub somewhere? IMHO I think you are on borrowed time with 39s and stock D44 housing.
I hope you resolve your issue.

I have lower gussets ordered and it already has a RSE bombshell kit in it. It's been wheeled hard and held up fine... But I feared those ball joints were up a little far. Good news is I have synergy a still that never got installed on my old rig. The weird thing is the alloys actually have clearance, albeit not enough for when those Cs flex I guess.

The ball joint seated?

Hard to tell from the pics, but, those RCV boots don't look like they're pushed on and seated all the way on the CV joint. Also, if you use the Synergy ball joints, they have a flush zerk fitting that won't rub.

Yeah that boot wasn't seated all the way at the time. I posted it to show that it did appear to not be rubbing the ball joint on level ground. It's seated all the way now but apparently ill be pulling it to put in the synergys now....
