You could bypass the OEM feed by using a custom harness. Costs a bit, might disable your DLRs.
Rallylights makes them. Or contact David Stern.

Or get a new set of connectors and replace the H4 connectors you are using.

Seems to be problems reported in this thread that just popped up again today.

Coincidently, the most recent poster is also in Canada. I'm wondering about the DLRs possibly causing the problem.

I believe it got hot because -- bad connection plus heat from the bulb it self, just like jumper cables when they don't have a good connection they get hot,
Get new H4 connector's from a auto parts store and take it apart to solder the contention's ( not just crimped ).
If you can get at the connector's with out taking them apart that will work to .

Tazzdogsocal - when I hardwired the headlights after they kept going out. I did solder + shirnk wrap + electrical tape. I noticed around where I soldered, (around the electrical tape) it's black a bit. I'm sure the hardwire + solder is OK. Something is getting over powered to much on the passenger headlight. Keep in mind
the driver headlight is perfectly fine.

I ment not just your work but in the h4 conector it self, if its not making a solid conection to the bulb it will arc and that makes more heat.
