Aluminum 3003 Expanded Metal Flat Sheet,1.27" LWD Diamond Openings,0.051" Thick,61% Open Area,48" Width,48" Length: Amazon.com: Industrial & Scientific
They have a smaller sheet of the same stuff that would probably work in two pieces, but I went with this one so that it was all one solid piece. Plus, I have enough left over for future mods (there's enough material in this sheet to do this mod probably 4 or 5 times over.)
Used angle grinder to cut off the rectangle I needed.
Then I used Rustoleum Truck Bed Liner (in spray can) from Lowes. That stuff goes fast. Two cans got me 3 or 4 layers. The stuff is durable and flexible enough for this application.
While I was at it, I did the "Jeep" letters on the front.
Results:
(Oh, and on that first image, you can see some "test subjects" that didn't make it through.)

You're missing 2 KC lights on the bottom of the bar. Little idea you might like is to use Vinyl paint, and paint the white KC letters Green on your covers. That might look wicked.

Thanks. I've been trying to figure out a way to get those green for awhile now. So you're talking about Vinyl Paint with a little artist brush or something?

The expanded aluminum sheet was every light and flexible. I attached it the same way as everyone else (ziptie anchors epoxied to grill, mesh ziptied to anchors) and the Jeeps grill didn't warp or flatten at all. The Al mesh really seals tightly around the grill holes.
