been seeing alot of these, obviously more on the Jks with 35's or largeer

All the factory knuckles/inner "c" that I've seen have been forged. We have tested early Dana 44, TJ, JK and Dana 60 and they have been 1045 forged.

If the factory used cast inner "c" I never seen one.

The outter knuckle is cast.

Being a welder and a machinist myself i have found that welding 1045 can be tricky too. I think this is due to a higher than normal carbon content (higher being more than regular 1018 series steel. I have seen it crack at the weld when mig welded. We do have a special "joining rod" which joins two different types of steel that has worked on other types of metals but have never tried it on 1045. This would also have to be tig welded which would increase the cost as well.

For those who have had issues with bending, is the final conclusion that the axle is being bent at the inner C?

It appears that this is going to be a widespread problem for anyone who wheels with larger tires. I'm going to be running 37's on a 44 and would prefer to brace my axle because it will only be a matter of time before I bend mine too.

I'm going to contact a reputable offroad fab shop and see if they would be interested in producing a type of gusset or brace. If Offroad Evolution sees this thread and already has something in the works then let me know and I'll wait for their solution.
