Would there be an easy way to diagnose this? The problem isn't consistent with every drive or shift. Today she was shifting beautiful, but yesterday was a mess. Or is this something I need to bring to a dealership or shop to get diagnosed and have parts replaced. Any idea on the cost of parts and labor?

I replaced with the Centerforce II kit CFT360981 pressure plate and 383914 clutch disk. After calling the techs at CF I determined this the best option for daily driver.

That's the reason I asked if it was popping out, which mine was. When I was looking at paying for it I was quoted $1400 for the syncros to be done. Eventually, after much arguing I got it covered on the 6 month 6k warrantee that I got when I bought it. Even after mine is a bitch when cold to go into 1st and 2nd, I always allow the fluids to warm up now and don't have any problems. But it seems like if I don't give the warm up period she's a bitch for the rest of the day.

I'd see how much work it is to inspect the inner boot myself, check for pinch or wear marks. Failing that it's gonna be a tear down. Especially if all your clutch components check out ok.

Mine is still in the shop having the Centerforce clutch kit and TOB installed. After 103k she finally gave up.

So pull the outer boot and check the inner boot for signs of wear or other stress? Then if nothing probably a synchro issue and going to have to pull apart the transmission and replace the synchro ring (is it just one or multiple)? This has been a long and painful process. If it is the synchs why would it now show up after 5/6 months of a new clutch, and just not have gone away?

I didn't do mine as I still had time for my dealer to take a look at it. My gears didn't start popping out until the temperature cooled off below 30 degrees. As you've had everything else done that's the direction I'd head. Unless your shop will stand behind their work and go in and look for you. The dealership who did mine showed me my old ones which were burnt up pretty bad. I'd only had the Jeep 5000 mile by this point.

Shop is doing what they call a follow up appointment, pretty much a free diagnostic because a problem is occurring after they diagnosed and fixed it. Originally he told me that it was probably a defect or warranty repair needed from the parts I installed, but once he remembered it was Centerforce he told me to bring it in and have them take a look.

I got mine back yesterday, well the wife did, but I won't be able to drive it till the weekend. It's a shame the wife can't get it to me at work. Any updates on yours yet bud?

Shop called yesterday saying they couldn't recreate the problem, and I'm really not surprised. It only acts up occasionally and I have no idea what conditions are required. I told them to keep it for a couple more days and drive it around just to see if they could come up with anything. If they can't isolate the issue, I'm not sure exactly where to go. One part of me says to just get the syncro's replaced on a hunch because I know that it'll become an issue again. The other part of me says to just keep driving it until the problem comes back and then bring it back to the shop. At least they are aware of a potential issue right now, so if I do bring it back in a month or what ever it won't be a total surprise.

Hopefully they are able to isolate the issue and get it fixed within the next week though. That's best case scenario.
