Rust!!!!!!
I would assume its on all jk models. Why would they continue to build them with the dissimilar metals for 7 years is beyond me. Also my body guy said when he took off hinges it was NOT painted underneath which also contributed.
finally found the time to take to visit the dealer. They took pictures of the hinges and are sending them in to see if they will be covered. I told the service writer that I'm aware of the TSB on the hinges. He said that Chrysler may just say its normal corrosion. They said they should have a response by tomorrow. I think part of the problem is the factory paint is too thin. If you put a trouble light up to the paint in various spots you can see the primer through the paint.
I have had mine repainted 3 times. If you really want to solve the issue buy the stainless set up. They even make a black stainless which would look best on mine but it's something like $350. Jeep will find the cheapest way to paint these so that they last a few more years. Eventually it will happen again. Maybe you can take it to a pro body shop and have jeep pay for it but if you let them handle it you get about 3 years. Mine is a 2008 and they also blame it on the fact that I live by the beach.
I was told that this was a possibility when I bought my Wrangler, that I needed to purchase and install splash guards to keep salty spray off the exposed hinges. Thanks for the post as I will keep a closer look at the hinges from here on out.
Want to find more rust? Look underneath the torx bolts that unfold the windshield. Make sure they repaint that also.
Stopped in at the dealer today. No word from Chrysler about an approval. The service manager said that the epoxy sealer used is not something they normally carry and have to put a quote together for Chrysler. Im kind of suspect to this as you would think if that was the case its no more that a phone call or email to their supplier plus Chrysler has done enough of them to know what the cost would be. They said they should hear something by the end of Friday.

Finally, three weeks later the dealer said they got the ok to fix the door hinges. However, they said they are only doing 7 of the 8 door hinges as one doesn't have any bubbling.......YET. I'm going to talk to them about doing the so called good one before it does the same thing later on. Now they say they need to wait on a special sealer and epoxy primer to do the job.
